OP, you all may want to switch to an "order up front and pay" system. The members in the chapter I help advise set up a Google doc for all optional shirts, etc. and the FVP bills them. That takes care of the problem so you don't keep having this issue.

You won't be able to get any money back or return them, so all the ideas for alum gifts, swaps, little sister/new member gifts are good ones. My son got 2-3 free FIJI shirts when he joined that were leftovers from the previous year's events. One of them is a nice Comfort Colors bid day shirt that ended up being a favorite and the previous year's date always makes me laugh. He's still wearing it!
